Noticed this a couple of weeks ago during a more thorough washing. Other than a few minor spots of surface rust around the hood and trunk area, this is the worst on the car.
While it is bad, the car is parked indoors, and I haven’t even driven it in the rain yet, so I don’t think it is getting worse. I couldn’t poke my finger through even the worst spots, so it isn’t completely gone yet.
This will be my first metal working, but I have t wo things working in my favor:
-M y brother in law has done body work on his cars, so I’ll have some help (and his tools)
-It is on the bottom of the door, so no one will ever see it

Have you been able to get a look inside to see how much there is on the inside?

Would rust reformer work?

put a wire wheel on a drill and scrape all the rust away and brush on some por15. Remove the rubber gasket first and wear safety glasses.

I would assume to prevent spread a d save what structure he has left, keep it functional just not pretty is what I got from his explanation.

Seems like you should just replace the door. Any part with rust that is bolted on is a super easy fix. Its the welded on structural stuff that becomes complicated to deal with. But I’d be wary that hidden rust can easily be found elsewhere. Rust is like cockroaches, its not the bug that you can see that should frighten you but what is hidden behind the wall or in the drains that will keep you up at night.

Buy enough time to find a suitable replacement door, then actually get it painted to match, which probably means painting most or all of the car.

I’m not trolling you, I’m trolling your rust . I lived in Germany in the 80s when I was in the Army and they had an inspection called TÜV, “TOOF,” sort of, that was very picky and accomplished much to keep cars that were not sound mechanically or structurally off the road. Rusted Rockers on unibody cars was a big problem, especially since the cars the American soldiers drove were old and raggly. That door probably wouldn’t have flunked the TÜV though. I had a door and a trunk lid that didn’t match the original color of the car because rust.
Is that rusting from within? Did water get trapped in there?
